Aluminium is almost always cut with a tungsten-carbide-tipped (TCT) blade, and that blade is wide, 3 to 4 mm, so on a frame full of short pieces the kerf adds up fast. Enter the real width and the plan leaves room for every cut. More on kerf.

Mitres eat more bar than square cuts

Window, door and patio frames are cut at 45 degrees, and an angled cut crosses the profile diagonally, so it consumes more length than a square one. Switch on angled cuts, give each piece its end angles and the profile width, and two mitres that mate are nested so one pass of the saw makes both faces. The plan accounts for the extra material, which is exactly where a frame cut by eye runs short.

The blade is wide, so kerf is not a rounding error

A TCT blade on a chop or double-head saw is 3 to 4 mm wide, and a frame is a lot of short pieces, so the kerf adds up fast. Enter the real blade width and the optimiser leaves room for every cut. Assume zero and you will be one length short across a run of transoms and mullions.

Run each profile as its own job

A mullion length cannot come off a different section, so group your cut list by profile code and run each one. Within a profile, identical lengths group so a run comes off one saw setup, and on a double-head saw that is a real time saving on repeated frame members. Enter the profiles you actually order, and price them if the mill lengths are not proportional.

FAQ

Aluminium or aluminum, does the tool care?
Same metal, same cutting, same optimiser: the spelling is the only difference. Whether you call it aluminium extrusion or aluminum extrusion, this nests your profile lengths onto the mill lengths you buy for the fewest sticks.
Does it handle mitred frames?
Yes. Give each piece its end angles and the profile width, switch on angled cuts, and matching mitres are nested so one cut makes both mating faces. The extra material an angled cut consumes is included, so the plan matches what actually comes off the saw.
What stock length should I use?
Whatever your supplier delivers: 6.5 m is the common mill length, but 5.0, 6.0 and 7.0 m are stocked too, and the US trade buys in feet. Enter every length you can order, price them if they are not proportional, and the plan picks the mix that costs the least or wastes the least, your choice.
Can I put this behind our own quoting tool?
